thermal test

By simulating the normal working state of the product, detect whether the temperature of each part and key component of the sample exceeds the temperature limit specified in the standard or component certificate/specification

Thermal testing is a critical step in product reliability testing, aimed at simulating the thermal environment of the product under normal or extreme conditions, detecting whether its temperature distribution is reasonable, and ensuring that the temperature of key components does not exceed the design limit. The following is a detailed analysis of the thermal test:

1. Core objectives
Temperature distribution verification: Confirm whether the temperature of each part of the product is uniform and whether there is local overheating under rated operating conditions.

Thermal design validation: Evaluate the effectiveness of heat dissipation systems such as fans, heat sinks, and heat pipes.

Material and component tolerance: Ensure that materials such as PCBs, chips, capacitors, plastic casings, etc. will not fail at high temperatures.

Safety compliance: Meet the temperature limit requirements of industry standards such as UL, IEC, GB.

2. Classification of experimental methods
(1) Steady-state thermal test
Definition: The product operates under a constant load until the temperature reaches a stable state (usually with a temperature change of<1 ℃ within 1 hour).

Application scenarios: Evaluation of heat dissipation performance for servers, power adapters, and LED lighting fixtures.

Test points:

Record the temperature of key points such as CPU, MOSFET, and inductor.

Draw a thermal map of temperature distribution.

(2) Transient thermal test
Definition: Simulate the temperature response of a product during startup, sudden load changes, or sudden changes in ambient temperature.

Application scenarios: Temperature rise of new energy vehicle motors during rapid acceleration, and thermal shock of industrial equipment during start-up.

Test points:

Monitor the rate of temperature change (dT/dt).

Evaluate the impact of thermal inertia on performance.

(3) Extreme heat test
Definition: Testing the tolerance of a product under conditions beyond its rated operating conditions, such as maximum ambient temperature and maximum load.

Application scenarios: Military equipment in desert environments, spacecraft in high temperature conditions in low Earth orbit.

Test points:

Determine the thermal safety boundary of the product.

Verify the effectiveness of protection mechanisms such as over temperature protection and frequency reduction.

3. Key testing equipment and technology
Temperature sensor:

Thermocouples (K-type, T-type): High precision, low cost, suitable for surface temperature measurement.

Infrared thermal imaging instrument: non-contact measurement, suitable for thermal distribution analysis of complex structures.

Heat flux meter: used to evaluate the thermal resistance of the heat dissipation path.

Environmental simulation equipment:

High and low temperature test chamber: Simulate an ambient temperature of -70 ℃~150 ℃.

Rapid temperature change box: Simulate sudden temperature changes (such as -40 ℃ → 85 ℃/min).

Data collection system:

Multi channel temperature recorder: Real time recording of temperature data from multiple measuring points.

Thermal simulation software: optimize thermal design by combining test data (such as ANSYS Icepak, FloTHERM).

4. Industry specific cases
Consumer Electronics:

The SoC temperature of smartphones operating at full 5G load is ≤ 85 ℃ (refer to Qualcomm chip specifications).

Laptops operate continuously in high temperature environments (35 ℃), with keyboard surface temperature ≤ 45 ℃ (refer to IEC 62368-1).

Automotive Electronics:

The car charger operates at full load at an ambient temperature of 45 ℃, with IGBT junction temperature ≤ 125 ℃ (refer to AEC-Q101).

Under fast charging conditions, the battery cell temperature of the power battery pack is ≤ 50 ℃ (refer to GB/T 31467.3).

Industrial equipment:

The frequency converter operates at rated load with a capacitor surface temperature of ≤ 90 ℃ (refer to IEC 61800-5-1).

Under overload conditions, the winding temperature of the servo motor is ≤ 155 ℃ (refer to UL 1004-1).

5. Failure criteria and data analysis
Source of temperature limit:

Component specification sheet (such as chip Tjmax, capacitor rated temperature).

Industry standards such as IEC 60950-1 limit the temperature of touchable surfaces.

Material properties (such as glass transition temperature of plastic casing).

Data analysis methods:

Steady state temperature comparison: measured temperature vs. design limit.

Transient temperature analysis: Evaluating reliability under thermal shock.

Thermal resistance calculation: Calculate the thermal resistance (Rth) of the heat dissipation path through temperature difference and heat flow.

6. Standards and regulations
General standards:

IEC 60068-2-1/2: High and low temperature test methods.

MIL-STD-810G: Military Equipment Environmental Testing.

Industry standards:

Consumer electronics: IEC 62368-1 (Safety of audio and video equipment).

Automotive Electronics: ISO 16750-4 (Climate Load).

Industrial equipment: GB/T 2423.2 (High temperature testing for electrical and electronic products).

7. Economic optimization of thermal testing
DOE (Experimental Design): Reduce the sample size for testing through orthogonal experimental design.

Thermal simulation combined with actual measurement: Firstly, optimize the thermal design through CFD simulation, and then verify it through actual measurement.

Application of Acceleration Factor: Using Arrhenius Model to Calculate Life Decay at High Temperature.

Through systematic thermal testing, enterprises can not only ensure the reliability of products in high-temperature environments, but also optimize thermal design and reduce after-sales failure rates. Data shows that about 55% of failures in electronic products are temperature related (source: IEEE), making thermal testing an important means of enhancing product competitiveness.
